How Custom Aluminum Cases Are Made: From Design to Delivery

By the MSACase Team · 14 years in protective case manufacturing

If you’ve never ordered a custom case before, the process can feel like a black box. You send a request, and a few weeks later a finished case arrives. But what happens in between?

Here’s a step-by-step look at how we make custom aluminum cases at MSACase in Foshan, China, from your first idea to the moment the case arrives at your door.

Step 1: Your Brief

Every great case starts with clear information. The more we know, the more accurate your design and quote will be.

What to share with us:

What goes inside: the dimensions and weight of each item.

How it will be used: retail, professional work, travel, shipping or display.

Quantity: your first order and expected future orders.

Branding: your logo files, preferred colors and lining style.

Photos or references: an existing case or a design you like.

Tip: Measure each item carefully, including any cables, handles or accessories that stick out. Accurate measurements are the key to a snug foam fit.

Step 2: Design and Quote

Based on your brief, our team recommends the right combination of:

Case size and structure: internal and external dimensions.

Materials: a full aluminum build, or an aluminum frame with ABS panels for a lighter, more affordable case.

Hardware: latches, hinges, handles, reinforced corners and locks.

Foam insert: EVA, EPE, pick-and-pluck or multi-layer foam.

Branding: logo engraving, printed logos, custom colors and branded linings.

You’ll then receive a quote with the full specification and price per unit.

Step 3: Making Your Sample

Before any bulk production, we build a single sample case so you can see and test the real thing. Sample cases start from just 1 piece and are typically ready in about 3–5 days.

A sample lets you check:

Whether your products fit the foam perfectly.

The strength and feel of the latches, hinges and handle.

Your logo position, colors and overall finish.

Step 4: Approval and Adjustments

When your sample arrives, test it the way your customers will use it: open and close it, carry it, and pack and unpack your products.

If anything needs changing, such as a tighter foam fit, a different handle or a new logo position, we adjust the design. Mass production starts only after you approve the final sample, so there are no surprises in your bulk order.

Step 5: Production

This is where your case comes to life. The main stages are:

Cutting the aluminum frame. Aluminum profiles are cut to the exact lengths needed for your case’s edges and frame.

Preparing the panels. The side, top and bottom panels, such as ABS panels for aluminum-frame cases, are cut to size and finished in your chosen color or texture.

Assembling the case body. The frame and panels are joined together, and reinforced corners are fitted to protect the case where it’s most likely to take an impact.

Fitting the hardware. Latches such as butterfly latches, hinges such as full-length piano hinges, handles and locks are installed.

Adding the lining and foam. The interior lining is fitted, and foam inserts are cut to match your products, so every item sits securely in place.

Branding. Your logo is added by engraving, printing or a custom badge, depending on your design.

With a production capacity of up to 3,000 units per day, even large orders move quickly once your sample is approved.

Step 6: Quality Check

Before packing, cases are checked against your approved sample. Typical checks include:

Latches open and close smoothly and hold firmly.

Hinges move freely, with no gaps.

Corners, edges and panels are free from dents and scratches.

Foam is cut accurately and fits your products.

Logo position and colors match the sample.

Step 7: Packing and Shipping

Finished cases are packed to protect them from scratches and dents in transit. We ship worldwide and work with clients across North America, Europe, Japan and Southeast Asia. Payment is accepted by PayPal or bank transfer.

Frequently Asked Questions

How long does the whole process take?

Samples take about 3–5 days. The total time then depends on any design changes, your order quantity and your shipping destination. Our team will give you a clear timeline with your quote.

Can I change the design after seeing the sample?

Yes. That’s exactly what the sample stage is for. We adjust the design until you’re happy before starting bulk production.

Can I order just one case?

Yes, for sample cases and flight cases. Standard custom aluminum cases start from 50 pieces, and trial orders are welcome.

Do I need to provide a design?

No. Just share your product details and requirements, and our team will recommend a suitable design.

What branding options are available?

Logo engraving, printed logos, custom colors and branded linings.

What’s the difference between a full aluminum case and an aluminum-frame case?

A full aluminum case uses aluminum throughout for maximum rigidity and a premium metallic look. An aluminum-frame case pairs a strong aluminum frame with ABS panels, making it lighter and more affordable while keeping a sturdy structure.
